How it works
Every carton stands upright, and the widget tries the two ways it can sit on the deck: its length along the pallet length, or turned 90 degrees. Each count is floor(pallet length / box side) x floor(pallet width / other side), so nothing overhangs, and the larger of the two becomes the layer pattern. Layers are the whole box heights that fit between the deck and the height limit, which includes the pallet itself. The weight cap is the maximum gross weight minus the pallet's own weight, divided by one carton's weight; the smaller of the height count and the weight count wins, and the card says which one limited the load. Presets cover the EUR/EPAL 1200 x 800 mm pallet, the ISO 1200 x 1000 mm pallet and the North American 48 x 40 in GMA pallet. A 60 x 40 x 30 cm carton gives 4 per layer on a Euro pallet.
Calculation method
- Per layer = max( floor(PL / bl) x floor(PW / bw), floor(PL / bw) x floor(PW / bl) ) - no overhang
- Layers = floor((max height - pallet height) / box height)
- By weight = floor((max gross weight - pallet weight) / box weight)
- Boxes per pallet = min(per layer x layers, by weight)
- Loaded height = pallet height + ceil(boxes / per layer) x box height; gross weight = pallet weight + boxes x box weight
- Footprints: EUR/EPAL 1200 x 800 mm; ISO 1200 x 1000 mm; GMA 48 x 40 in = 1219.2 x 1016 mm
Worked examples
Euro pallet, 60 x 40 cm cartons
Inputs: EUR 120 x 80, pallet 14.4 cm and 25 kg; limits 160 cm and 1,000 kg; box 60 x 40 x 30 cm, 20 kg
Result: 16 boxes: 4 per layer x 4 layers; height 134.4 cm; gross 345 kg
Height is the limiting factor.
GMA pallet, US cartons
Inputs: 48 x 40 in, pallet 6 in and 45 lb; limits 60 in and 2,000 lb; box 16 x 12 x 10 in, 40 lb
Result: 45 boxes: 9 per layer x 5 layers; height 56 in; gross 1,845 lb
Nine 16 x 12 in cartons use 90% of the deck.
Limitations
- Column stacking with one orientation per layer only; interlocked, pinwheel or mixed patterns are not optimised.
- Does not check carton compression strength or whether the stack is stable without wrap or corner boards.
- Pallet heights and weights vary by manufacturer and condition; enter the values for your pallets.

Questions
How many 60 x 40 x 30 cm boxes fit on a Euro pallet?
Four per layer (2 x 2 on the 120 x 80 cm deck, a perfect fit). With a 160 cm height limit and a 14.4 cm pallet, 4 layers fit, so 16 boxes at 134.4 cm loaded height.
Does the maximum height include the pallet?
Yes. Enter the limit for the finished load, for example a racking or trailer limit of 180 cm, and the pallet height separately; the widget subtracts it before counting layers.
Why does it only try two orientations?
Cartons normally must stay this way up, so only rotating the footprint 90 degrees is allowed. Laying boxes on their side, interlocking patterns and mixed layers can fit more and are not modelled.
What happens when the weight limit is reached first?
The box count is cut to what the weight allows and the top layer may be partly filled; the result says 'limited by weight' and shows how many boxes are in the last layer.
What size is a GMA pallet?
48 x 40 in (1219 x 1016 mm), the common grocery pallet in North America. 16 x 12 in cartons fit 9 per layer on it, using 90% of the deck.
Can I allow overhang?
No, the widget never lets cartons overhang, because overhanging cases lose stacking strength. To test a planned overhang, enter a custom pallet size that includes it.
